Why Duplex Board Cracks While Folding (and How to Prevent It)

If you work with duplex board in packaging—cartons, boxes, sleeves, folders—you’ve probably seen it: a clean print job, but the moment the board is creased and folded, the white coated surface cracks along the fold line.
This is one of the most common issues in carton production, and the good news is: in most cases, it’s preventable once you understand why it happens and how to set up the job correctly.
What causes duplex board cracking?
Duplex board cracking happens mainly because the coated (clay) layer and the fibre structure behave differently under stress. When the board is folded, fibres can bend but the coated surface cannot stretch much, so it fractures and creates visible cracks.
Below are the most common causes we see in packaging work.
1) Wrong grain direction (most common reason)
Duplex board should ideally be folded parallel to the grain direction.
When you fold with the grain, fibres bend more smoothly.
When you fold across the grain, fibres are forced to stretch instead of bend.
Stretching + coating = surface breaks and cracks

2) Coating brittleness (clay layer cracks under strain)
Duplex board has a thick white coated surface (clay coating). During folding:
The paper fibres can flex and bend.
The coating cannot stretch enough to match that movement.
So the coated layer fractures, showing cracks especially on the top white side.
Heavier coating = higher cracking risk, especially on tight folds.
3) Low moisture content (over-dry board becomes brittle)
Board moisture has a big impact on folding strength.
When duplex is too dry:
fibres lose flexibility
the sheet becomes stiff and brittle
cracking increases during creasing/folding
This is common in:
air-conditioned plants
dry seasons / “winter-like” conditions
paper stored near vents or exposed areas
4) Improper creasing (wrong channel width or crease setup)
Even if the grain direction is correct, cracking can still happen if the crease is wrong.
Common creasing problems:
crease width doesn’t match board thickness
crease is too sharp or too shallow
no proper male/female creasing system for higher GSM
If the fibres are crushed or cut instead of “formed,” the coated layer will crack.

5) High GSM / thicker board (requires correct tooling)
Higher GSM duplex (typically 300–450 GSM) is stiffer by nature.
That stiffness means:
folds need more controlled creasing
tight folds without proper creasing almost always cause surface cracking
So the thicker the board, the more important your creasing matrix and setup become.

6) Printing & varnishing effects (surface becomes less elastic)
Certain finishes reduce surface flexibility and make cracking worse:
UV varnish
heavy aqueous coating
heavy solid ink coverage (especially dark solids)
Cracking is often most visible on:
dark solid designs
high coverage areas
coated/varnished fold lines
7) Inferior duplex quality (fibre strength and coating adhesion)
Not all duplex boards fold the same.
Cracking increases when:
short fibre pulp / high recycled content reduces folding strength
caliper is inconsistent
coating adhesion is poor
If you’re battling cracking repeatedly even with correct grain and creasing, board selection may be the root cause.

Practical solutions to reduce duplex board cracking
Here are proven shop-floor actions that reduce cracking significantly:
✅ 1) Always align folds with grain direction This is the #1 fix for most cracking complaints.
✅ 2) Use the correct creasing channel width for the GSM Increase channel width as GSM increases.
✅ 3) Maintain stable shop-floor humidity (45–55% RH) This keeps fibres flexible and reduces brittleness.
✅ 4) Pre-crease before folding Pre-creasing helps “train” the fold and reduces surface stress.
✅ 5) Avoid UV varnish on fold lines If possible, keep varnish off the crease or use a more flexible finishing option.
✅ 6) Controlled light moisturising before finishing (if needed) Only in a controlled way,overdoing it can cause warping.
✅ 7) Select fold-friendly duplex grades from the mill Some duplex grades are made with better fibre structure and coating flexibility for folding cartons.
Quick summary
Duplex board cracks because its coated surface cannot stretch, especially when folded against the grain or when creasing is incorrect. With the right grain direction, humidity control, proper creasing setup, and the right board selection, cracking can often be reduced dramatically.
